I'm a bit puzzled, I've just been looking at my spare and the sealing ring is a flat rubber one, not foam and when I move the float up and down I can hear a faint click from the reed switch in the stem.
A meter shows it's operating OK !

used to be able to buy them from vauxhall for about 15 quid not any more!!!!. mine disintegrated in wales last year, when down the pipes, and jammed the impellor on the water pump!!! cost me 150 quid to get the car home. tried to repair one years ago when i had use of a workshop. tried all different types of plastics to no avail the only thing that i had brief success with was wood. worked until it got saturated under the presssure

Try medium/high density closed cell foam OR cork. I used cork on my old one in 1995, worked fine. Painted it with airfix enamel paint to stop it from getting water logged. Best place to get it is an Angling shop or Rod builder

The pressure cap with level sensor from vauxhall WAS in 1995 £85+VAT. The expansion tank was only £12+VAT. I know because mine had split and I'd spent two days looking around the breakers in Kent/Surrey/sussex etc for one without any luck. Still I learnt an important lesson that day: Find out how much an item will cost at dealers FIRST It could save you time and money.... Probably not but you never know And that was 16 years ago.

I bought a brand new one from the dealers about 5 years ago and if was about £50. No scrapyards had them and most seemed to have gone the same way.

I have/had been wondering how to re-create the float. I doubt if it has to have exactly the right boyancy as long as the magnetic ring inside the float operates the reed OK. I was worried about the float disintegrating and fowling up the pump or just blocking something. I see from an earlier post that this is a risk.
I drove for years with a dud one until the depression got to me more than the price of a new one. Then a scrappy GAVE me one !. It was so unpleasant seeing that orange light taunting me all the time. I just got my new Carlton which had a dud float and drove it all the way home (140m) like that. The float is still there but a bit shrunk and brittle like a soggy sugar cube. The misery was familiar. First job I did was rob the working one of my poor blue carlton.
I am determined to find some material that floats and is safe to use even if it only lasts for a few years. Just as long as the material does not screw up anything else like the original float material is alleged to do. So, folks, dont throw away your old expansion tank cap cum level checker - I might be able to resuurect tham for you one day.
Criteria seems to be. Floats, Copes with hot water and antifreeze, If it breaks down then does not do anything nasty. Easy to fit to existing ring magnet. Oh and still goes through the hole. Failing that its an alternative (optical or something) attached to the side of the tank !.
