Update:
She comes home!!
The last two days were implementation of the revised pedalbox and complete construction of the exhaust system.

The pedalbox went in perfectly and works fine, however the biting point of the clutch it right at the bottom.

The exhaust was pretty uneventful too apart from the welder breaking as I was welding the last hanging bracket (managed to sort it though).

The original plan was to use a factory 24v backbox, however I failed to factor in the fact that my carlton is an estate and the backbox I sourced was for a saloon (so the BB fouls the rear shocker). So using that backbox was a big NO, unfortunately the only other box I had which would fit is rather... erm.. small shall we say Smiley

The whole system hugs the car very tightly, it gets within 1 inch of one of the CV joints:

Here is the completed exhaust, the mid-section has been fully heat wrapped. The backbox is clamped before and after to angle and length adjustment:


After the exhaust was finished I cleaned up the engine bay, refitted the bonnet and drive home, problems arose:

The engine had a bad misfire under any sort of load
The electric windows wouldn't work (so they were stuck open)
The throttle cable popped off

The electric windows were down to my colleague forgetting to connect an earth point down in the passenger footwell and a ziptie will stop the throttle cable popping off again.

The misfire was down to spark lead no.2 dying, a suitable replacement was found in my garage Cheesy

I have also bypassed the heater matrix due to one of the copper joiners leading to it leaking, the matrix is pretty knackered anyways so I have decided to replace it. Can you still buy them new??

Johnny, sorry about the back box not fitting, will it not modify to fit?

I bought my new heater matrix from Coolex in Derby but I'm sure they are based in Nottingham now,  The Coolex Group Ltd Unit 8 Bloomsgrove Industrial, Norton street, Nottingham, NG7 3JG

Craig, no worries about the backbox. I should have thought about it before buying lol Cheers for the info on the heater matrix though.

Update:
The misfire was tracked down to No.2 plug not firing. I replaced all the plugs with NGK BPR6EK's and its fine now, however once the dizzy cap arrives I will be changing that too as the old one is knackered. PLug leads don't look too clever either!!

The noise:
An awesome subject, its now become the centre piece of the car. Its LOUD, but in an 'Old TVR without any silencers' kind of loud. Very deep, throaty and menacing. The limiter has now simply turned into a machine gun (rapid banging with flames) and everyone smiles when they hear it.

Only downside is when starting it up in the morning, ever so slight noise pollution issue!! So I came up with the idea of being able to make the car quiet and loud on demand by fitting a throttle butterfly into the exhaust downpipe, you can buy them if you have a spare £150+ but I have decided to construct one using a 3.0 12v throttle body for parts.

the Zorst is much closer to the floor pan now so I'd imagine Mr JA has insulated it so he can still use the heater controls.

rather than go for "under floor heating "    Tongue Grin

Lol seriously what are you guys blabbering on about!!

The whole system was wrapped for one reason - to stop heating soaking and damaging things like rear engine mounts (rubber bit too), centre prop rubber and N/S inner CV joint and boot.

As a nice secondary function is makes some very nice flames out the back!! Heat wrap is dirt cheap now, cost me £25 to do the whole system. Few years back it would have cost me 4 times that!

Didn't do much to her this weekend bar some tweaks:
Fixed coolant leak from thermostat housing
Extended wiring for cruise control motor
Build a fixed restricter valve into exhaust to increase back pressure and reduce noise (works pretty well) (temporary measure until adjustable valve arrives)
Changed engine and gearbox oils

Drove 250 miles today, not a thing went wrong with it!! Well apart from the car PC crashing.. but thats nothing to do with the engine!

Things still left to do:
A complete rear end renewal (Install LSD rear diff, S6 Estate rear arms/hubs, handbrake assy cleanup, new rear discs and pads)
Fit radiator fan
Fit larger exhaust silencer (to take the edge off you understand)
Paint shell and fit senator front end (scheduled for end of the month over the weekend and bank holiday)

Things to do later:
Replace nasty dual mass flywheel with 8kg single mass loveliness
Fit stronger clutch
Tweak clutch actuation setup
Rebuild spare cylinder head from spare engine and install
Finish engine bay paintwork inc painting cam cover and inlet manifolds.

This weekend saw the LSD rear diff going in and me finally giving up on the hydro clutch assembly.

Fitting the LSD diff took the whole of saturday! I had to change the arms for S6 ones too and then rebuild the rear handbrake drums and align it all. Very much worth it though, 60mph is around 2700rpm now as apposed to 3000rpm. The diff is dead silent, not tested its LSD properties yet.

Sunday saw me throwing the towel in and giving up on the hydraulic clutch assembly, I know I can make it work... but its too much hassle for this car. Every time I tweak the design it requires the steering column and pedal box out, not to mention brake fluid pissing everywhere!!

Carlton_mad man had already supplied me with a decent 24v friction plate (old plate slips under load), so I decided to convert to cable clutch using a 2.0 setup. Normally a 2.0 setup wouldn't work (for long) as the cable runs right next to the exhaust downpipe, in actual fact the cable has to run inbetween the downpipe split!! But thanks to my downpipe being heat wrapped the cable simply gets warmed up and thats it!

The work took about 6 hours, but it works like a charm!!
The lamda is about 1mm from the clutch arm!!
